Choosing the right material for aluminum sheet metal fabrication, or any sheet metal project, is one of the highest-leverage decisions an engineer makes. Specify stainless steel where mild steel works and you triple material cost. Use 6061-T6 where 5052-H32 suffices and you get cracked bends at prototype stage. This guide covers every major sheet metal material with full property data, cost indices and fabrication rules.

Manufyn’s aluminum sheet metal fabrication service covers 5052-H32, 6061-T6, stainless 304/316, mild steel, copper and titanium, mill-certified material, free DFM review included on every quote.

How to Choose a Sheet Metal Material for Aluminum Sheet Metal Fabrication

Choose sheet metal material on four criteria: (1) mechanical strength for the load, (2) operating environment, corrosion, temperature, food contact, (3) weight constraint, aluminum sheet metal fabrication saves 65% weight vs steel at equivalent section, (4) budget, mild steel is 1× baseline, titanium is 20×.

For most aluminum sheet metal fabrication projects, 5052-H32 is the default for enclosures and panels; 6061-T6 for structural brackets; stainless steel for hygienic or corrosive environments. See our sheet metal fabrication design guide for how material choice interacts with bend radius and DFM rules.

Aluminium Grades for Sheet Metal Fabrication

Aluminum sheet metal fabrication accounts for the second-largest global sheet metal volume after steel. Aluminium’s density of 2.7 g/cm³ vs steel’s 7.85 g/cm³ makes it the default choice wherever weight matters, aerospace, electronics, portable equipment.

 Aluminium 5052-H32, The Fabrication Workhorse

Property 5052-H32 Value Why It Matters for Sheet Metal Fabrication
Yield Strength 193 MPa Adequate for enclosures, panels, brackets
Tensile Strength 228 MPa Good structural performance at light weight
Elongation 12% Excellent formability, resists cracking on bends
Min. Bend Radius 1× material thickness (grain) Most forgiving Al grade for press brake work
Weldability Excellent, TIG with 5356 wire Clean welds with correct filler
Corrosion Resistance Excellent (incl. marine) Outperforms 6061 in salt and moisture
Anodisability Good, clear and colour Takes anodise well for aesthetic enclosures
Cost Index vs Mild Steel 3.5× Most cost-effective aluminium grade
Best For Enclosures, HVAC, electronics, marine panels Widest application range

Aluminium 6061-T6, High-Strength Structural

Aluminum sheet metal fabrication with 6061-T6 delivers 276 MPa yield strength, 43% stronger than 5052-H32. The trade-off: minimum bend radius is 3× thickness with grain (vs 1× for 5052). Welding reduces strength in the heat-affected zone to ~60–70% of base material, factor this into joint design. For the full bend radius rules by alloy, see our DFM sheet metal design guide.

Property 6061-T6 vs 5052-H32
Yield Strength 276 MPa +43% stronger
Min. Bend Radius 3× thickness 3× more conservative, design carefully
Weld HAZ Strength ~60–70% of base Significant reduction at weld zones
Hard Anodise Excellent Type III Better wear surface than 5052
Cost Index 3.8× Marginally more than 5052
Best For Structural brackets, aerospace, automotive Strength-critical applications

Stainless Steel Sheet Metal Fabrication: 304 vs 316

Stainless steel sheet metal fabrication costs 4–5× more than mild steel per completed part. The choice between 304 and 316 comes down to chloride exposure. SS 304 is the default for food, medical and architectural applications. SS 316 adds 2–3% molybdenum and is mandatory within 300m of the sea, in pharmaceutical clean rooms, or anywhere chloride is present.

Property SS 304 (1.4301) SS 316 (1.4401) Choose When
Yield Strength 215 MPa 220 MPa
Corrosion Excellent, food acids, atmosphere Outstanding, seawater, chloride 304 standard; 316 marine/coastal/pharma
Weldability Excellent, ER308 filler Excellent, ER316L filler Specify correct filler wire on drawing
NOT For Seawater, pools, coastal Switch to 316 within 300m of sea
Cost Index 4.0× 4.8× Use 304 unless chloride confirmed
Best For Food, medical, architecture, lab Marine, pharma, chemical

Mild Steel Sheet Metal Fabrication: DC01, S235, Galvanised

Mild steel sheet metal fabrication accounts for the largest share of global volume. DC01 (cold-rolled) is the default for enclosures and brackets, smooth surface ideal for powder coat. S235/S355 hot-rolled grades suit structural frames. Galvanised G90 (275 g/m² zinc) is the SMACNA-standard material for HVAC ductwork and outdoor construction. For detailed HVAC material specifications, see our sheet metal fabrication HVAC guide.

Grade Yield (MPa) Surface Quality Weldability Best Use Cost
DC01 (cold rolled) 140–280 Smooth, ideal for powder coat Excellent Enclosures, brackets, general fabrication 1.0×
DC04 (cold rolled) 140–210 Smooth, best formability Excellent Deep drawn parts, complex forms 1.05×
S235 (hot rolled) 235 Rough, structural Excellent Heavy frames, gantries, supports 0.95×
S355 (hot rolled) 355 Rough, structural Very good High-load structure, thinner sections 1.1×
Galvanised G90 210 Zinc-coated, no painting needed Good HVAC ductwork, outdoor construction 1.4×

Specialist Sheet Metal Materials: Copper, Brass, Titanium

Material Key Property Cost Index Best Applications
Copper C101 Highest electrical conductivity (101% IACS) 10× Busbars, heat exchangers, PCB shields
Brass C260 Conductivity + machinability + gold appearance Terminals, connectors, decorative hardware
Titanium Gr.2 Exceptional corrosion + low density 20× Aerospace, medical, chemical plant
Titanium Gr.5 40% stronger than Gr.2 (Ti-6Al-4V) 25× Aerospace primary structure, motorsport

Frequently Asked Questions, Aluminum Sheet Metal Fabrication

Aluminum sheet metal fabrication is the manufacture of parts from aluminium alloy sheet through laser cutting, CNC bending, welding and surface finishing. The most common grades are 5052-H32 (best formability, excellent corrosion resistance) and 6061-T6 (highest strength, structural applications). Manufyn’s aluminum sheet metal fabrication service uses fibre laser cutting to ±0.05mm, CNC press brake bending, TIG/MIG welding with correct filler wire, and anodising or powder coat finishing.

5052-H32 has better formability (bend radius 1× thickness vs 3× for 6061) and better corrosion resistance, the default for enclosures and panels. 6061-T6 is 43% stronger (276 MPa yield) and used for structural brackets and aerospace. 6061 loses 30–40% strength at weld zones. Choose 5052 unless structural loading specifically demands 6061. See our DFM design guide for bend radius rules by grade.

SS 304 costs ~4× mild steel baseline vs aluminium 5052 at ~3.5×. Because stainless is 2.9× denser than aluminium, a same-geometry enclosure in stainless weighs ~3× more, making the total material cost 7–10× higher than aluminium.

Galvanised steel G90 is standard for outdoor structural and HVAC work. Aluminium 5052-H32 where weight matters. SS 304 for coastal architectural. SS 316 mandatory within 300m of the sea or where chloride is present. See Manufyn’s full sheet metal material range and get a quote.
