Technical Brief: Micron-Level Precision CNC Machining Using Live Tooling
Manufyn helped a global OEM manufacture a highly critical precision machined component demanding dimensional tolerances as tight as 5 to 7 microns (0.005 to 0.007 mm). Instead of relying on conventional multi-machine setups, we engineered a single-setup CNC Turning with Live Tooling process to eliminate tolerance stack-up and reduce cycle time.
Key Technical Highlights:
-
Micron-Level Accuracy: Achieved dimensional tolerances between 5 and 7 microns on critical features using a single-setup machining strategy.
-
Engineering-First Approach: Full manufacturability assessment covering datum strategy, tolerance stack analysis, and machine capability study before production.
-
Custom Inspection Systems: Designed dedicated attribute and functional gauges to eliminate operator dependency and speed up quality verification.
This strategy shifted the approach from conventional multi-setup machining to single-setup, engineering-optimized precision manufacturing.

Customer Challenge
A global OEM approached Manufyn to manufacture a highly critical precision machined component for its assembly. The component demanded exceptional dimensional accuracy with several features requiring tolerances as tight as 5 to 7 microns (0.005 to 0.007 mm).
The component measured approximately 190 mm in diameter with an overall length of 120 mm and required multiple machining operations across different faces and diameters.
The customer’s key requirements went well beyond standard tolerancing. Alongside the 5 to 7 micron dimensional accuracy, the part needed superior geometric control for concentricity, runout, and positional accuracy across multiple machining operations, including turning, milling, drilling, and precision finishing. Just as important, the customer wanted reduced cycle time and consistent repeatability across full production batches, backed by an inspection methodology that didn’t rely on operator judgment call to call.
Conventional machining using separate CNC turning centers and VMC machining centers was technically feasible. However, multiple machine setups would increase cumulative tolerance stack-up, longer manufacturing time, higher inspection effort and increased production cost. The customer was looking for a manufacturing partner capable of engineering a more efficient solution.
Manufyn’s Engineering Approach
Before initiating production, our engineering team performed a complete manufacturability assessment focusing on:
| Assessment Area | Purpose |
|---|---|
| Manufacturing Process Optimization | Identify the most efficient machining route for the component |
| Datum Strategy | Establish consistent reference points across operations |
| Tolerance Stack Analysis | Minimize cumulative variation across multiple features |
| Machine Capability Study | Confirm process capability for micron-level tolerances |
| Inspection Planning | Define inspection stages and gauge requirements |
| Cycle Time Optimization | Reduce production time without compromising accuracy |
Rather than following the traditional machining route involving multiple machines and repeated setups, Manufyn proposed manufacturing the component using a CNC Turning Center equipped with Live Tooling. This approach enabled turning and milling operations to be completed in a single setup, significantly improving positional accuracy while reducing production time.
Manufacturing Process
The optimized process included:
- CNC Turning of critical diameters
- Live Tool Milling operations
- Precision drilling
- Tapping
- Slot machining
- Profile machining
- Secondary finishing operations where required
By minimizing multiple setups, we substantially reduced accumulated machining variation and improved repeatability across production batches.
Precision Inspection Strategy
Achieving micron-level tolerances requires not only advanced machining but equally advanced inspection. To ensure fast and reliable quality verification, Manufyn designed and developed dedicated inspection gauges specifically for this component.
The inspection system combined custom attribute gauges for rapid acceptance and rejection with functional gauges for critical mating features, supported by precision dimensional inspection using calibrated instruments. In-process checks at predefined manufacturing stages, followed by a final inspection before shipment, ensured nothing reached the customer without full verification.
These gauges significantly reduced inspection time while ensuring every component consistently met customer specifications.
